Manual handling blocks: A guide to construction site safety

Manual handling remains one of the leading causes of workplace injury in the UK. According to the Health and Safety Executive (HSE), it accounts for 17% of workplace injuries, while 52% of musculoskeletal injuries in construction are linked to manual handling activities.
For construction workers, repetitive lifting and laying can place significant stress on the body. As a result, many are turning to lighter-weight masonry solutions that help reduce physical strain without compromising on performance.
What is manual handling in construction?
The Health and Safety Executive (HSE) defines manual handling as:
“…transporting or supporting a load by hand or bodily force. It includes lifting, putting down, pushing, pulling, carrying or moving loads. A load can be an object, person or animal.”
In construction, this is part of everyday life. Workers move building materials, tools and equipment across challenging environments, often repeatedly throughout the day. Because of this, poor handling practices and excessively heavy loads can contribute to sprains and long-term musculoskeletal disorders (MSD).
Managing these risks is the employer’s legal responsibility. Under the Health and Safety at Work etc. Act 1974 and the Manual Handling Operations Regulations 1992 (MHOR), employers must take reasonable steps to reduce the risk of injury in the workplace.
That includes carrying out risk assessments, considering how materials are transported and handled on-site, and selecting products that help minimise unnecessary physical strain where possible.
HSE construction manual handling: blocks, masonry units, and the 20kg rule
There is no legal weight limit for lifting concrete blocks under the MHOR. Instead, regulations state that employers must assess the risk of manual handling tasks and reduce the likelihood of injury wherever reasonably practicable.
Safe handling limits depend on factors including the weight and shape of the material, the working environment and the individual carrying out the task.
In masonry construction, HSE advises selecting the lightest block that meets the design criteria. Industry guidance often treats 20kg as a practical threshold for repetitive single-person handling. While this is not a legal limit, blocks above this weight may increase the need for team lifting or mechanical lifting solutions, such as chain block hoists, depending on the task and risk assessment.
Blocks weighing less than 20kg can help improve site efficiency and safety. In many situations, they allow a single operative to handle and lay blocks more easily, helping to reduce fatigue, improve productivity and support safer manual handling practices on-site.

The physical risks of repetitive block handling
Block laying places repeated strain on the body throughout the working day. In masonry construction, operatives may spend hours lifting, carrying, positioning and laying blocks in challenging site conditions, often while bending, twisting or reaching.
This can contribute to a range of common injuries, including:
- lower back strain
- shoulder and neck pain
- grip fatigue
- wrist strain
- tendonitis
- repetitive strain injuries (RSIs)
- carpal tunnel syndrome
The risk is not determined by weight alone. The size, shape and dimensions of a masonry unit can also affect how easy it is to grip, carry and lay safely. Large or awkward block formats may place additional pressure on the hands, wrists and shoulders, particularly during repetitive movements or when operatives are working at low or extended heights.
Manual handling training often references the ‘1 in 5’ principle to illustrate how lifting or holding loads away from the body increases pressure on the lower back. For example, a 10kg block held away from the chest may place significantly greater force through the spine during lifting.
Fatigue is another consideration. As physical tiredness increases throughout the day, concentration and situational awareness can decline. On busy construction sites, that may increase the likelihood of accidents, handling errors and inconsistent workmanship.
